Rusty metal gate: sand, convert and repaint before it needs welding

The short answer: if the paint is bubbling but the steel underneath is still solid, a rusty gate is a genuine DIY weekend job — roughly RM 60–150 in materials and a Saturday of work. Once sections have rusted through or the gate has started to sag on its hinges, no amount of brushing and painting brings the steel back; that is cutting-and-welding territory, and the bill jumps accordingly. The whole game is knowing which side of that line your gate is on, and repainting before it crosses.

Almost every terrace house in Serdang, Seri Kembangan, Kajang and Puchong has a mild-steel gate that gets full sun by day and rain by night, all year. Rust is not an if, it is a when — and it does not start where you can see it.

Why gates rust from the inside out

Most gates are welded from hollow steel sections, and that hollow is the problem. Rainwater finds its way in through open tube ends, screw holes and pinholes in old welds, then sits inside the bottom rail with nowhere to drain. The steel rusts from the inside, so by the time paint bubbles on the outside of a bottom rail, the wall of the tube is often already thin. A quick field test we use: press a flat screwdriver firmly against the bubbled spot. If it stays solid, you are looking at a coating job. If the surface flexes or crumbles through, that section is gone and painting over it is wasted effort.

The other early failure point is the hinges. Hinge pins wear, the gate drops a few millimetres, and suddenly the latch stops meeting its striker — we get called about a “broken lock” several times a year when the real problem is a sagging hinge. On sliding gates, a seized wheel bearing does the same thing: the gate drags, someone forces it, and the frame slowly twists.

The DIY repaint that actually lasts

  1. Strip properly. A wire cup brush on a drill, not just sandpaper — every flake of loose rust and lifting paint has to go, back to a firm edge. Paint over flaking rust and the new coat lifts within one monsoon season.
  2. Treat the pitted spots. Brush rust converter onto any pitted, brown areas and let it cure until it turns dark. It stabilises what you cannot mechanically remove.
  3. Prime the same day. Bare mild steel flash-rusts overnight in our humidity, especially after evening rain. Get a zinc-rich or red-oxide metal primer on before you pack up.
  4. Two thin top coats. Oil-based exterior enamel, second coat the next day. Two thin coats outlast one thick one, which sags and skins over soft.

Timing matters more than brand: paint mid-morning, after the dew has dried but before the metal is too hot to rest a hand on — enamel brushed onto sun-heated steel blisters as it dries.

When it is past painting

  • Bottom rails or pickets you can push a screwdriver through — the section needs cutting out and new steel welded in.
  • Cracked welds at the hinge joints, or a gate that visibly sags — re-welding and re-hanging, not paint.
  • Sliding gate dragging on its track — replace the wheels early; they are cheap compared to a twisted frame.
